If you add heat recovery without the right data, the risks are real: higher exhaust backpressure, engines running hot, trips on high coolant temperature and savings that never appear. Done well, heat recovery cuts fuel cost and sets up a stronger case when you move to gas turbines later.
USP&E Helps You Turn Wasted Heat into Useful Energy
We know you want lower fuel cost without putting your sets at risk. USP&E has delivered 150+ power projects in 45+ countries, with 25,000 MW contracted since 2002, and our 400+ engineers and project managers engineer genset plants, balance of plant and gas turbine stations that match power and heat to real site demand. Our systems are ISO 9001 and ISO 45001 certified, and every deal runs under FCPA and OFAC controls. USP&E is a full-service EPC and O&M contractor, not a broker. USP&E is also not a Caterpillar dealer.
You do not need to guess how much heat you can use. You need hourly heat demand, a clear picture of what each set rejects and a design that protects the engines first.
Start with Heat Demand, Not Engine Data
Most heat recovery projects fail because the heat has nowhere useful to go. Before you look at heat exchangers, measure how much heat your site actually uses by hour and by season: process water, washing, space heating, drying or chilled water through absorption cooling. A site with steady daytime process heat is a far better candidate than one with a short evening peak.
Compare that demand with when your sets run. Heat recovery only pays when generation and heat demand overlap. A standby set that runs a few hours a month is a poor candidate. A prime or continuous set that runs most of the day beside a process plant can be an excellent one.
Our hybrid plant engineering team looks at power, heat and storage together, because the best answer often mixes them.
Recover Heat Without Hurting the Engines
Jacket water heat is usually the easiest to recover through a plate heat exchanger, but the engine’s coolant temperature must stay inside its limits. Keep the radiator or dump cooler in the circuit so the engine can still reject heat when the process does not need it. Without that, a drop in heat demand becomes an engine trip.
Exhaust heat recovery adds backpressure. Every boiler or heat exchanger in the stack has a pressure drop, and too much backpressure cuts output and raises exhaust temperatures. Check the engine’s allowable backpressure before you select equipment and include a bypass so the engine can run when the recovery unit is out of service.
Control matters as much as hardware. Valves, sensors and logic must protect the engine first and the process second. For gas sets on site, compare options with current gas genset stock so new units match the heat plan from day one.
Carry the Heat Case into Gas Turbines
Most gas turbine generators reject the bulk of their waste heat in a hot, clean exhaust stream, which makes them strong candidates for heat recovery steam or hot water. The heat demand data you gathered for your gensets is exactly what you need to size that recovery and to judge whether one turbine or several smaller units fit best.
Plan the space, ducting and bypass stack early. A remanufactured GE Frame 6B or other used/new gas turbines can be laid out for future heat recovery even if you install it later. Our guide to gas turbine plant design explains how layout choices affect that path.
The same thinking applies to natural gas engines/stations, to AI gas turbines and hyperscale generators that serve cooling loads, to gas turbines for compute delivered under hyperscale EPC/O&M and to the New USP&E FX-45 45MW Modular Gas Turbine for the Hyperscale Data Center sector in the USA. Our sister site on HFO plant conversions covers heat recovery on older oil-fired stations.
USP&E Teams Behind Your Cat Genset Site
Remote sites need people who know frontier work. USP&E runs your Cat genset switchgear and GT campus expansion from Johannesburg (22 Kildoon Rd, Bryanston) and Cape Town (31 Brickfield Road, Woodstock), where engineers plan mobilisation, spares and site supervision for projects far from the nearest service shop.
Further back in the chain, London (162-168 Regent Street) handles financing and contract structure for paralleling switchgear, Cat gensets and gas turbine packages; Colorado Springs (1755 Telstar Dr, Suite 300) and Knoxville (800 S Gay St, Suite 700) secure US equipment, parts and engineering support; and Wuxi, China (No. 1, Ningzhou Road, Wuxi) keeps Chinese-made switchgear and balance-of-plant moving.
For heat recovery studies, Johannesburg and Cape Town engineers can log your site’s heat demand, check each genset’s limits and plan tie-ins around your production schedule. Regions served: USA | AFRICA | UK | UAE | CHINA. That team has carried 150+ power projects in 45+ countries and 25,000 MW contracted since 2002, ISO 9001 and ISO 45001 certified.
USP&E Track Record for Cat Genset
You want proof that USP&E has engineered, built and run genset power stations for industrial sites. These projects show that record.
- USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania.
- Resolute Mining, Golden Pride, Tanzania: a new USP&E controls system integrated two engine brands in one plant and eliminated harmonic distortion on the mine network. Read the case study.
- Resolute Mining, Syama, Mali: USP&E supplied, installed and operated a 30 MW Caterpillar power station for process plant and process water from 2007 to 2010. Read the case study.
HowTo: Add Heat Recovery to Cat Gensets and Plan for GT
Your 3-step plan: 1. Share your heat use, run hours and genset data. 2. Receive a heat recovery study that protects the engines first. 3. Install, meter and maintain the system with accountable O&M.
- Measure the site’s real heat demand by hour and season, not only its power demand.
- List the heat each Cat genset rejects through jacket water, oil cooling and exhaust.
- Match the recoverable heat to real uses such as process water, washing or absorption cooling.
- Check that heat recovery equipment will not raise backpressure or cooling temperatures beyond limits.
- Size gas turbine exhaust heat recovery from the same heat demand data before you choose units.
- Meter recovered heat in operation so the savings can be proven.

FAQ: Cat Genset Heat Recovery and CHP Path to GT
How much heat can I recover from a Cat genset?
USP&E calculates recoverable heat from the engine’s data and your real operating hours. Jacket water, oil cooling and exhaust each carry a share of the fuel energy. The useful figure depends on how much of that heat your site can use when the set is running, so demand data comes first.
Will heat recovery cause my genset to overheat?
USP&E designs heat recovery so the engine is always protected. The radiator or dump cooler stays in the circuit and takes the heat when the process does not need it. Controls must keep coolant temperature and exhaust backpressure within the engine’s limits at every load.
What is absorption cooling?
USP&E uses absorption chillers to turn waste heat into chilled water. Instead of an electric compressor, the chiller is driven by hot water or exhaust heat. It suits sites that need cooling for buildings or processes while gensets or turbines are running for long hours.
Do gas turbines suit heat recovery better than gensets?
USP&E often finds that gas turbines suit heat recovery well because most of their waste heat leaves in one hot exhaust stream. That makes steam or hot water recovery simpler. The right choice still depends on your heat demand, power demand and fuel supply.
Where are USP&E’s offices for genset heat recovery projects?
USP&E leads genset heat recovery work from Johannesburg and Cape Town, close to many African industrial and mining sites. London supports contracts and finance, Colorado Springs and Knoxville back US gas turbine supply and engineering, and Wuxi follows up heat exchangers and equipment made in China.
Has USP&E delivered genset power stations before?
USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania. Public case studies also include a controls upgrade at Resolute’s Golden Pride mine and a Caterpillar power station at Resolute’s Syama mine.
Is USP&E a broker or a Caterpillar dealer?
USP&E is neither a broker nor a Caterpillar dealer. USP&E engineers, supplies, installs and maintains power plants with its own people, so the team that designs your heat recovery is the same team that commissions it and keeps it running safely.
How fast can USP&E start a heat recovery study?
USP&E can start reviewing your heat use, genset data and run hours as soon as you share them. Engineers first tell you whether the overlap between heat demand and generation is strong enough to justify a detailed study and design.
Stop Paying Twice for the Same Energy
Recover the heat you already make and your fuel bill works harder. Ignore it and the heat goes up the stack while you pay for more. USP&E will help you design, install and run heat recovery with confidence.
